for my i/c install i used rtv to seal the core plates on top of the rubber o-rings around the core and egr port(not zzp plates). i used the oe gaskets trimmed to fit the core and on one side of the gaskets there was already an rtv sealer on it, that side i left alone. the other side of the gasket i put a VERY thin bead of rtv on it. going 1 and a half years so far with no problems.

The leak is definitely not between the LIM and lower plate. I *did* use a stock SC gasket between the SC and the top plate of the core. I confirmed the leak is in this area by directing a small stream of alcohol along the seam. It got sucked in and the engine stumbled a little, and I heard the sucking sound and then the faint whistle resumed.

I'm stumped because when I put the gasket on I first lined around the exchanger with RTV and put the gasket down. I also put a little bit on the SC sealing surface near the snout. I think the leak is around the breather hole that is to the left and below the SC outlet near the snout.

The first time I did this, I used RTV between the core and gasket, but not between the SC and gasket.

I traced my gasket before using it. Can I buy gasket sheet at the auto store and make my own? I was also thinking about getting some thin silicone gasket film from work and cutting one.

I'll follow your method Shawn and clean up the surfaces with brake cleaner.

MG I just started reading like pg2

were did you get this IC? im guessing used on preinstalled?

have you clecked if you plates are flat? and looked carfully over every piece. Theres are not GM parts, so some special care and cheaking must be done. With the SSIC alot for retarded DIY 16-25 year olds hack the shit all up. I know what it probally is, I htink Ive posted it here a few times? But on the core the fitting for the tubes, off the endtanks. have a step were the met the endtanks. And dumbass's push the tubing all the way on over the lip. The were they tq the SC down they warp the plates, and there a leak under the snout. Im gona go read, and looking into what you doing. but its probally just that.

I got the SSIC from Greg Forte who got it from Sal Cannistraci. So it's 3rd hand but used on two cars. The plates were sealed and never separated. They are flat too.

The service manual does not specify an order just a TQ value.
I loosely install the bolts then go from center out criss cross. I don't have a TQ wrench but tighten evenly.

I have some 1/16" silicone gasket material I'm going to try this weekend.

Fixed.

I pulled the IC core off and found the typical SSIC issue. The gasket doesn't cover all around the core. So there is a part of the core that overhangs the gasket and there is no seal. Duh.

I cut a small piece of gasket material to fit into the spot and glued it with RTV. Then put it all back together (no RTV between the gasket and LIM) and bolted it all back up.

I started getting misfires on cyl 6. WTF? Checked the plug, OK. The it wouldn't start at all. WTF? I knocked the vac line off the brake booster. Then started it up again with more misfires. WTF? Looked and looked, oh, you're supposed to actually plug the injector harness into the injector!

Smooth idle, IAC > 50, LTFTs setting in at 0%. No more leak. I did manage to lose one of the nuts for the dogbone. Had another bolt around for now.

Step 2 is to see how Kenny does and then invite him over to put inthe FMHE.

Mike...why did you do it this way? Why not install the radiator first...that's supposed to be the hard part Idea (shrug)

i pulled the blower first to change the coupler.
working on the engine intimidates me more than pulling the front clip off.

at least it used to. first time was 8 hours, this time was 2-1/2
